I gotta admit, I had to take a really deep breath before I took the first cut. Now it's easy.

Honestly I'd use this area as vent for the forward wheel wells to reduce the high pressure there (due to a rotating wheel in a contained space).... that way the can be aesthetic, actually functional all without sacrificing structural rigidity

A decent hood would be all thats needed to vent engine heat, honestly

The cut shown doesn't appear to cut into the primary structure, just the skin.

@mokinbird87 - If you guys are willing to share the CAD, I'd be glad to help your effort. My 3D printer (Flashforge Creator X) just got running this week and I've already built some nifty speaker adapters:
http://www.ft86club.com/forums/showthread.php?t=70417

As far as developing the part... you're on the right track. Make the plug look exactly the way you want, then build a female mold around the features. If you have too much complexity, then you'll need to choose parting lines and methods for attaching each of the mold pieces together.

If you guys are going full retard with this project, I'd highly recommend building some wide flanges on your mold pieces so that you'll have some place for the bagging tape to attach (for infusion or regular vacuum bagging).

Have you settled on a method of attachment to the fender? Sandwiching the clips within the fiberglass should be simple enough, but ensuring they're positioned perfectly will be the big challenge.

Please, please, please do not let this project die. I really like the design and eager to cut into the skin to make the vent functional.
