Update on this for anyone who has these same issues. Took my car into Subaru yesterday and they confirmed the issue, now waiting on word from SOA whether they should rebuild or replace my transmission. It seems like they know about the issue by now cause there were no questions asked and they had no problems replicating the issue.

This is good news. I noticed it almost immediately upon receiving my car and now with nearly 6k miles it's still very obvious shifting from 3 to 4. As someone else said on this thread, the only way to not grind is to be at low RPMs and very slowly and deliberately shift. Under normal load and normal shifting, it grinds every time.

My service advisor said it was a bad batch of transmissions put in cars and they are slowly weeding them back out. Looks like they know about the issue and are taking care of it.

Gears don't grind, they are in constant mesh. The grinding sound/feel is the dogs driven by the synchronizers. These lock a gearset to a pair if shafts to transmit the drive. The dogs are designed to take a beating without breaking. No drive forces are taken by these dog teeth if they grind as they must be fully engaged to lock the selected gearset to the driving or driven shaft as the case may be.

i think its a normal characteristic of triple gear syncros to be notchy.. especially when cold..
I had the same issues in my TR-6060 and the T56..
My gear crunch to 2nd has improved greatly in 3K miles.. but is still hard to get into when cold.. when it warms up.. its fine.. most of the time.. it keeps getting better with time..
cant say for sure with this tranny.. but it does seem typical of this tranny.

No.. It's not normal.. And I wasn't referring to 4th gear grind.
I believe only 2nd and 3rd gears have the triple cone syncros..
Those are the ones that take time to break in.. I never had a grinding issue in
4th or above.

ok, gotcha. I never had any break-in issues, my problem seemed to pop up after a few thousand miles, and I'm only at 5.5k.

Depends. I know someone who had a clutch problem that they replaced. It wasnt worn down, it was a problem.

I talked to my dealer, they said "normal operation" for the chunky gear shifts, and I asked permission to use my own gear oil as long as its within specifications...

So I picked up some Redline MTL on the way home.

My gear grind is going from 3rd into 4th.
I couldn't constantly replicate it so I didn't want to go for a road test if I couldn't prove it.

I have found out when it grinds; it does a light grind at 4k rpms (changing from 3 to 4) and then it heavily grinds at 5k rpms and upwards (changing from 3 to 4).
So in short it sucks when I'm racing but if I'm cruising and change at about 2k - 3k I have no problems
