I would pull the header then jack the engine up on passenger side (or pull the heat shields off the op and remove the dipstick tube) and remove fp/op as a unit. Sneak the new fpop into place but just hang it from the midpipe and keep it as far back as you can. Then header torqued to heads then just start the mid mount bolts of the fpop followed by Op/header then fpop/mid. If that makes sense. Get everything dialed in from front to back basically.
Be sure you disconnected the o2 wires before you start and be sure to install the plug where the elbow resonator was and move the fan connector before you start reinstalling.
I may be wrong but that's how I'd do both at once.

I would agree this motor seems to have a lot of header fitment issues but that's soley on the people producing the headers... The P&L header I have needed to have the part that connects to the overpipe modified because it would cause the overpipe to hit the frame. They replaced or modified everyone's pipes and now no issues. The flanges on my P&L are perfect though, I could probably torque them to 5ft-lbs and they wouldn't leak.
for 10 minutes until the bolts fell out.

How many people with the header/OP leak are using the OE overpipe? I have the OE overpipe and I really think that's the problem. I looked at the imprints that the flanges left on the gasket and there is maybe 1-2 mm of overlap between the 3" header outlet flange and the 2.125" factory overpipe inlet flange. OE overpipe is too small to create a good seal.


Having an aftermarket 2.5" overpipe would make it a non-issue, except they cost an arm and a leg.

If I'm not mistaken i think @raul has a different over pipe and is having the same situation.

Well ideally you want to have a 3" inlet on the overpipe too, to heave the most flange material to overlap. 2.5" is not ideal, but better than the OE.


I was thinking of having a local muffler shop fab a overpipe with a 3" inlet and reducer to 2.25" and have flex section also added for a good measure.

Yeah I have the same "hungry mouth" going on in the middle. Spews water at the start.

I had a similar observation on a 2.5" overpipe when I was troubleshooting a leak, still not a lot of overlap there to make a good seal.

Sounds like the double gasket trick will do it.. Sucks though that even with their own OP/FP it leaks.

Yep, but if the problem is the flange on the header, it'll leak regardless of the Overpipe you have.

i think it's more an issue of the 2.5" overpipe trying to mate up to the 3" header collector. if they weren't so expensive i'd consider upgrading to a 3" overpipe/downpipe.
