I really like the design but was thinking of a "smooth" finish without the rivets. Will something like this be possible? Perhaps, glue the blades down with some high-temp adhesive?

Could always put slits in the base and put the fins through and weld it from the top side making it virtualy a smooth un interupted surface on the bottom....if you understand that?

My original plan was tabs and tig welded, rivets were the most popular with the people who wanted them. Again, I may offer other designs later, but it's not a priority until I get my front splitter, side skirts, undertrays and fenders complete.

Only problem is contact surface and the strength of the welds. I don't think that will be strong enough to hold the fins. The alum is only .050 thick so that might be a challenge to weld. I think welding will make it warp like aluminum foil.

Yeah, I was thinking about tig weld. It'll be a seamless finish if sanded, polish and painted.

The rivets shouldn't hurt airflow, I was almost forcefully asked to keep the rivets by everyone. Lol.

I'm sure the rivets have very little interruption with airflow. I just like a nice, clean smooth version.

Wow nice work! I too am a DIYer that loves to make custom pieces on my own. Although I don't own either of the twins. I recently completed a set of quick release front splitter brackets for the RSX and I'm pretty sure I can adapt them to the twins if I had one to mock up some brackets on.

The problem with welding is it would have to be tig welded. Even then, that's some pretty thin sheeting, and it's not 6061 either. Rivets are the way to go with something like this. Plus, who doesn't like rivet sexiness?

I actually just started looking to source aluminum sheeting here in the area, but I've come up short. I've got the rivet gun on standby. I also need to wait till the exhaust gets in to make sure it clears. Looking at yours I don't think it would fit with the Tomei Expreme Ti unfortunately.
