OK, so they fixed the problem as mentioned above, they replaced:

Boot, Fork, Release Bearing, Clip, Boot, Gasket, and changed the tranny fluid.

Everything was fine for a few weeks.

Then it started up again. Not as bad as before, but similar sypmtoms, and they're gradually getting worse. It's intermittent again, so it's very difficult to get the dealership to realize the problem. I had my third test drive with them today with someone there that had an FRS, and he 'felt' something but doesn't think it's outside of normal. Hes going to drive a couple other FRS's today and they're going to get back to me, but I can read the writing on the wall...

I've given up on them taking responsibility for it, the car is no longer under warranty, so I'm going to wait for it to get worse and then just get it fixed myself.

Does anyone know what it might be? I'm thinking maybe the release bearing damaged the shaft, so now the shaft is causing the frictiony feeling? Or else the new bearing is already toast? which I don't think is possible. Any other ideas?

If the transmission front cover (snout) was scored it would immediately tear up the spacer/sleeve on the new TOB. I don't see that part on your list.

just adding my 2 cents. subaru took my car in for 2 days and even gave me a rental!

drove my car for about an hour before dropping it off to really produce the crunch noise. they drove it on their own and state "clutch bearing lack of lube/clutch disk worn."

they replaced:

1 disk complete clutch
1 cover complete clutch
6 bolt/washer ay
8 bolt
1 bearing clutch
2 clip clutch sleeve
2 collar

all under warranty. (y)

NEW SYMPTOMS:

0. STARTED GRADUALLY
1. Does not do it in neutral
2. NOW ONLY DOES IT ONCE CAR IS WARM, ABOUT 20 MINUTES IN.
3. REALLY ONLY NOTICEABLE IF REVS ARE UP A BIT, SUCH AS CRUISING AT 30MPH IN 2ND GEAR AND THEN PUSHING IN CLUTCH WHILE STILL FEATHERING THE GAS
4. Clutch does not slip when revving/dropping in 3rd or 4th gear
5. When slipping clutch out nice and long there's no shuddering

Does it still sound like a bad release bearing? Possibly immediately (couple weeks) gone bad due to messed up tranny snout? Or is it more likely a different problem with crazy coincidental timing?

This is exactly what I have had for a few months now. It hasn't gotten any worse. No noise or other symptoms. It's a little weird but I'm not sweating it.

Wow it seems like everybody from the West Coast gets a free lunch whenever their clutch shits the bed. I remember when I called up Subaru in Livermore, CA. and explained it to them, they were like "Sure! We'll drop the trans and see if everything is OK!" I never went through with it however, I was on a road trip. But my dealership here in TN would have told me to eat shit if I ever asked anything for free from them. The same dealership that said that I don't need an MT fluid swap, the same dealership that said everything is normal even though the throwout bearing was trash. Yes I'm salty.
