I have this exact symptom now after changing axles.. I replaced them a second time with different axles, and the sound disappeared but returned within a couple of weeks. Have you determined what caused this in your case? I know it's been a while, but I am hoping you have the solution for this problem I've been chasing for weeks.

Did you reuse axle nuts?

@Slowfoo Unfortunately I wasnt able to fix that symptom yet. I just can say that Im fully using the car despite that noise for quiet a while now without obvious negative effects. Though, Im also going to repalce the axles within the next few month since Im building a drift 86 and need axles for that build anyway. So Im going to put the used DSS into the drifter and will see how long they make it. The street LS swap will receive the new axles and hope for more luck then you had.

My best guess is that the spline conture of the DSS shafts is the issue. When I last inspected them I saw some the tooth had obvious wear. As far as I was able to diagnose, the tooth of the diff and axle hub seemed fine, so I expect them beeing the tougher part of the equation. To sum it up, without any actual proof, my best guess is that the DSS splines have spline shape or tolerances and that they are relatively weak in matters of hardness.

I just installed Parts Shop Max solid Differential Risers

NVH is minimum and it raises the diff 20mm upwards to correct the angle of the axles. This should help prevent future clicking.

Lastly, the shop try to diagnose my clicking axle sound (while installing the diff risers in the same appointment) said my axles were perfectly fine! They said that the clicking is from somewhere else but they couldn't find it that day. I'll need to revisit. We speculate it could possibly from the rear parking brakes. I get 4-6 clicks upon acceleration and it disappears afterwards - sounds like something is loose and spinning in the brake drum? My car is old at 206'000km 2014 Scion FRS so it could be a number of other things.

Axle nut? Re-torque or replace. Cheap part to try.

I have a buddy that was having the "clicking" problem with his '13 BRZ. He changed axles and the problem went away for a short time and then came back. He changed his differential and the problem went away and didn't come back. Do with that what you will.
