Kartboy rattle?
Has anyone been able to figure out WHY the Kartboy rattles?

Nope. I even reinstalled mine with no luck. I'll be putting the stock one back in I think.

one of the bigger (biggest?) names in aftermarket Subaru short shifters for awhile now
This is probably the reason some are willing to sort out a rattle with some duct tape. Other than the rattle, they know they've got the best SS on the market.

The rattle is from the cotter pin, not the shifter against the lockout plate. Mine rattles only at high rpms. At that point, I don't really care.
The reason it rattles is b/c of how the cotter pin is reinserted. When it was originally in, you had both ends in the slot. When re-inserting it, you simply cannot do this, so you just insert it backwards with just one side into the hole. Solution? Wrap the cotter pin in electrical tape?
