I think I read somewhere the clips aren't intended to be reused. Each time the front bumper comes off you need a new set. I could be wrong though.

I think if you stuff something small between the fender and bumper by the marker lights, the pressure will force the bumper to stay in place. One guy on here used a small length of speaker wire stuffed in there and it worked like a charm

That's not the problem (not yet anyway). The problem is that the FMIC is too low and I can't even align the bumper properly making it impossible to insert the pop-clips at the top and bottom.

I guess I'll find out for myself later this week, but I'm having a hard time visualizing how a bumper won't align properly with an intercooler that mounts inboard in an enclosed space? Unless you mean the piping is in the way.

Is the bumper cover shifted to the left or right excessively so that you can't install the popits?

That is what I would recommend. The other option would be to trim the outline of the intercooler into the panel that sits under the intercooler so that the panel tucks up around the intercooler. You are definitely not the only one to have issues trying to get the bumper back on with an intercooler mounted too low. My other advice would be put a jack on the intercooler and insure it is pushed up as high as it can go while you tighten down the mounting bolts.

the routing of the intake pipes close to the headlights is the problem.

Also, how low/high the I/C ends up will mess with the bottom tray that is held by the bumper cover and thus can shift it to be out of place.

I was surprised that I didnt have a problem when reinstalling the bumper, but I will need to remove it again once I get the new IC (I installed the bent IC).

Agree!!! That happened to me, the bottom tray didnt fit because of the IC was lower .. I fixed it by trimming the tray.

This should help, the instructions say to lift the beam up as high as possible when up bolt is down. We found that by taking a drill/die grinder bit to the 8 mounting holes and oblong them. This will allow the beam to lift higher and the bumper to fit.

Yep. That is what the Full Blown turbo instructions say to do.

Having a few issues with this kit. The latest is installing the heat shield.
The instructions call for installing a right angle bracket. I found a location with a spare bolt hole that looked the same as the instructions. The problem seems to be that this puts the bracket on a different plane to the bolt that is used for the grounding strap.
result is the heat shield is not flat and the edge touches the turbine housing.
In addition to this is seems that the turbine housing is barely covered by the shield and only covers the head/cam area.
Is this correct to proceed?

That is correct there should be an allen bolt with a small spacer with the kit. There have been a few kits where the spacer is missing. We make a spacer out of a metal tube form the hardware store.
