Update: Charcoal canister did not fix the problem. Now they are going to drop the gas tank and replace the valve to the tank. Fingers crossed.

If you are not getting a CEL [yet] then you can either live with the PITA of filling up (it'll get worse) or just fix it. It tends to be expensive although I don't know how it is for this car.
No, I do not top off. I have done so a few times but not the vast majority of the time.

I've had issues sort of like this with certain pumps. I've had to just hold the nozzle in the right spot keeping the trigger down to fill up. In my case I blame the nozzle, other pump nozzles don't have any issues.

My wife's camaro had this problem. the purge valve was the problem, but she got a CEL (no other symptom). The aftermarket warranty (I know that a lot of chevy products have shit evap systems so I made sure it was covered) covered almost the entire $3000+ to fix it.

2nd Update:

The valve is built into the tank and cannot be replaced so a new tank and valve will be going on the car. Since the tank is above the drive-train, the rear suspension and axle come out. Ouch, my wallet hurts.

3rd update:

Replacement tank went on but issue persists. Tank coming back off to try and figure out the cause. Good times!

Heck, at this point I'd be tempted to get a length of garden hose and a funnel to put gas in the tank ......

I think I should have followed your advice. Still waiting on the second tank to be delivered. I really miss my car.

4th update: the second tank did not fix the issue so Toyota Engineers have gotten involved. 5 weeks without my car with no solution in sight. I think I have forgotten how to drive a stick at this point.

I wonder if it's an ECU issue. If the purge valve never gets the signal to open, it won't. But that is something a tech should have tested before throwing parts at the problem. With a laptop a tech should be able to remotely test the evap valves- and the entire evap system. Something ain't right if they just wasted all that time replacing th tank and not doing the most basic tests.

For cryen out loud ....... it's a tank with a filler neck and a cap......how could our brilliant automotive engineers, take such a simple concept and turn it into a nightmare .......

I don't think any ECU testing occurred, at least the local technician never mentioned it. That said, I would hope the Toyota Engineers would have thought to do so.

Do these cars have a leak detection pump? My other car had a super hard time with filling when it broke, and I never got a CEL for it either.

Hopefully this gives you a direction to go in.

Oh wow! This really is a good (bad?) example of swapping parts that don't fix the problem!!

Has the dealer or Toyota indicated that this should be covered by a warranty or warranty extension based on this history of ineffectiveness??
