Service Manual says 22.1 ft/lb. I would torque it to that then do what spitfire said by rechecking the torque settings after a week or two. If you were really worried you could also safety lock wire the nuts.

Thanks mate. That's what I went with initially and then gave it a tad more to 26 ft/lb following all the problems people have been having with leaks. Just wanted to make sure I hadn't missed something.

How flat would you consider the header flanges to be, to stay within spec....? what would be minimum considered for resurfacing.

I haven't gotten the new headers yet but if there is any variance I will be having them machined before they're put on the car. I wouldn't tolerate any measurable variance.
I have grimmspeed gaskets as well and they work quite well. They even helped with how horrible the old leak was.

Im with you, but i guess im just wondering what would be considered acceptable, if any. Hoping Paul @AVOturboworld will chime in with what they look for coming out of the factory when it comes to QC. And should i take these to be resurfaced....
I thought that usually with manifolds, once they are done welding them together, they even out the flanges as a last step. At least the new one is only off .5mm and not 1mm. |

I would probably get it resurfaced, but I don't think it really matters since the headers will probably flex or shift a little over time once they've been heated and cooled a bunch. I would strongly suggest torquing the header bolts down to torque spec (+a little more) during the install, and then re-torquing every few days or so for the next week or two. Boxer headers have to deal with a really weird design compared to single flange inline-4's. I think that's one of the main reason why you see a lot of headers with flex pipe.

Just stopping by and reporting my 9,500 miles with the @AVOturboworld kit in just under 4 months! With three maps ranging from 6, 9, and 10 psi with stock injectors and fuel pump; I have yet to have an issue. All I need to do is upgrade my clutch prior to going E85 in the upcoming weeks and replace the worm clamps to the T-bolt clamp! Other than that, will post my charts in the upcoming weeks when I get my E85 tune! Talk to you guys soon!

If the actual flange itself is warped, yes. I believe he was referring to the flat "plane" from side to side, and I addressed that in another post. Subaru headers naturally tilt inwards a bit before they are bolted down, talk to any shop that's fitted a ton of them. Properly torquing them down gets rid of that. And also as mentioned, fitting flex joints on one side would be a solution, but experience from doing headers for 30+ years, flex joints just become a failure point.

Got the car back from PTuning a couple days ago. It's been running great so far. Still get occasional exhaust pops on aggressive shifts so I guess that's just a thing that'll happen.
New intake looks and sounds fantastic. It hisses loudly under boost and flutters when I let off. I tried to get sound clips with my GoPro but just ended up getting a better exhaust sound clip lol. The headers were installed with the thick Forrester gaskets and sealed with RTV. My oil lines had a hose that was ruined so the hose was replaced and new clamps were used. All mounting points for oil lines were sealed with silicone. I'll be checking the header bolts regularly for the next couple weeks to make sure they're torqued down. Hopefully all these leaks are gone for good.
