I'm in the process of doing the swap myself.

If you look at the video here (about 20 min mark) the rear plate can be manipulated to accommodate the Brembo caliper. Otherwise source new.

Is the repair kit needed if you're ordering the calipers new or is it just for maintenance?

Chiming in here to say I've recently had the following installed on my 2018 BRZ w/ Brembo:

EBC BSD1056 (front rotors)
EBC DP51210NDX (front pads)
EBC DP51537NDX (rear pads)

EBC does not currently make any rear rotors that will fit the car (verified by EBC themselves). I tried the BSD1057, and although the diameter, thickness, bolt pattern are correct, the "height" of the hat is such that the inside face of the rotor interferes with parts with the dust shield.

I saw this Brembo on sale, but noticed that the piston size is different, AFAIK the PP Brembo use the same size 40mm piston?

Yes, the factory Brembos for the twins are 40mm for all pistons on the front calliper.

That said, FWIW, a lot of aftermarket Brembo kits for these cars are using 38mm & 40mm stagger, with some shops claiming this is even more ideal. Whether it's truly more ideal or not, I'm not qualified to say, but it would seem that even if it isn't more ideal, it shouldn't be much worse than the factory setup.

Brembo and AP Racing aftermarket BBK use staggered pistons to prevent pad tapering.

I’m wondering if anyone has an idea of when the original rotors should be replaced, at what thickness?

Have to do my pads and wonder if rotors need service too.

I just remember it’s 1mm thickness difference between when it’s officially recommended to replace the rotors vs new.

I forgot the specific number…28mm is what I wanna say off the top of my head but don’t quote me on that…I will check later today

They have it written on the hats
It's 28 mm for the fronts and 18 mm for the rear if I recall correctly.

I bought BSD rotors (1056 for the front and 1057 for the back) for my 2018 GT86 (with Brembo brakes) recently, and can unfortunately confirm that the rears rub against the dust cover when installed. Pretty disappointing.

Definitely same OD, as the seals are identical.
I believe the pistons are indeed the same exact part.
