Oh, there you go! That spring sets the preload for the contact between the gears. I missed that. The rubber ring must just function as a damper for that mode.

That was my interpretation but I’m afraid the plastic gear is worn to the point the spring is pushing the worm to the limits of the casing. I’m still going to give it a shot because as I said I’ve actually made it worse now.

*Finger crossed* Nice work though, I hope you find a solution for all us. Your name will go down in history! Keep a camera handy if you resolve it.

I have the same steering rattle/clunk on uneven roads and I know of several other 86/BRZ owners here in the Philippines who have the same problem. Others were lucky enough to have the dealer replace the EPS assembly under warranty. Mine is a 2013 and way out of warranty so I just bought a used EPS, spent yesterday afternoon installing it and now the rattle is gone. I still want to fix my original EPS unit since my car only has 19,000km so I went ahead and inspected it.

The rubber ring under the round pop cap @ermax replaced was still intact on my unit. What I found was that the green rubber piece inside the plastic piece that looks like a ship's steering wheel was completely disintegrated. This piece is in between the motor assembly and the worm assembly. This is the same thing that is causing problems on the Hyundai EPS units and is available separately although they use a pure rubber piece instead of a plastic/rubber combo like in the JTEKT unit. I think this may be the source of my EPS clunk, as I couldn't hear or feel any rattle or play when wiggling the worm like in the Russian video.

BTW, have anyone from you instead of fixing tried retrofitting newer EPS? IIRC for MY2015 or MY2017 it was fixed, as in even with heavy use on track on slicks didn't overheat and shut off.

Neither could I. I’m tempted to pick up a used on and overhaul the old one as you are. I can’t see a use one lasting long before it’s doing the same thing. If I get a used one I will open it up before hand to get a look at that rubber part to so what it looks like before it is destroyed. Maybe something similar could be sourced to replace it.

On thing I don’t look forward to is pulling the unit out of the car. Looks like a pain in the ass.

The rubber part looks similar to the Hyundai rubber bushing. I went ahead and ordered one since it looks similar, hoping it might fit, or be trimmed to fit. Taking the EPS unit out of the car wasn’t as bad as I thought it would be. You pop off the radio dash piece, then the bezel around the cluster. Remove the steering column cover, unplug all the connectors. Remove the lower dash panels including the knee airbag. Look for a philips screw holding a thin cable that tethers the steering wheel side of the column to the motor side assembly. Once you remove that, there’s only two nuts holding the steering wheel side of the column to the car. Remove those then you can pull the whole steering assembly out. All that’s left is a single bolt that holds the motor side of the assembly to the car (you unscrew this bolt from the left side, right beside the brake light switch), and the bolt that mounts the steering shaft to the EPS unit.

I haven't had a time to work on this. Maybe this weekend. Maybe @HRTROB has made progress on his.

I just got the Hyundai bushing today. It’s a perfect fit on the joints but there is some trimming that still needs to be done. The worm side of the joint has a protruding area in the center and that’s why the original bushing has a bigger hole in the middle with a second rubber bushing (the piece that is shaped like a gear) that slides over. I’ll try trimming the little round nubs on each spoke of the Hyundai bushing. I don’t want to enlarge the center hole because it might compromise the strength.

I sure hope it does! Although It’ll be a couple more weeks before I can test it out. Currently renovating and moving in to a new house and that is taking up a lot of my free time. You can try it if you have the chance. It’s only $8 for two bushings shipped from Amazon

Yeah I figured you wouldn’t be in a rush to put your original EPS back in the car seeing how your used replacement fixed your noise. I just placed an order for this rubber part. It should be here Monday. Maybe I will have some time to work on it next weekend. If only it was easier to access the EPS. I will be sure to get lots of pictures as I work on it.

Is this a part that we could possibly print with a 3D printer?
