I had three Borla headers with warped flanges via warranty exchange before I gave up and got a refund, so you might have a leak.

The flanges were pretty darn flat. I laid header upside down on hardwood floor and the flange surfaces were nice and flat.

I'm going to cold start and spray some soap water to see if there's any bubbles.. not now but hopefully this weekend.

My flanges looked flat too. Then I put them on and drove for a week and had this same exact noise, installed with GrimmSpeed gaskets. Took the header off, and wow, it was definitely leaking at both flanges at the heads. This was today that I took it off too, so it's not like I have a mythical 'revised' version either.

I'm just going to try and get a refund. I mean, I've only had mine for a week. And I don't want to go through what ATL BRZ has with the 3 warped replacements.
